Your water ratio is often setby your worst stucco.

Stucco quality decides how much gauging water the slurry needs, and it shifts with feed, temperature and residence time while the lab only confirms after the stucco has been used. INSUS estimates water demand, free water and combined water from calciner and feed conditions so operators can review consistency while the calciner can still respond.

  • 01

Particle quality drives slurry water demand.

  • 02

Lab results often confirm quality after use.

  • 03

Rock, synthetic and blended feeds calcine differently.

The problem

The calciner setsthe line's water bill.

Calcination is often run for throughput and free-water targets while the board line stays fed. Less visibly, it also sets how much gauging water the mixer will need. Consistency, free water and combined water come from periodic lab samples while continuous kettles, flash or impact calciners keep running. Overcalcination wastes fuel and can form soluble anhydrite; undercalcination leaves dihydrate that hurts board strength. Both are often fixed downstream with additives and water.

The shift

From confirming stucco qualityto estimating it earlier.

The stucco lab test stays the system of record. What changes is whether the plant can see what that test will likely say while the calciner can still act.

Today

Quality confirmed after the stucco is used

  • The calciner is run mainly to throughput and stability.
  • Consistency, free water and combined water arrive from periodic lab tests.
  • Mixer water is sized to cover the widest stucco spread.

With INSUS

Quality estimated while the calciner can respond

  • Water demand, free water and combined water are estimated between lab tests.
  • Calciner adjustments can be proposed from feed properties before a new blend is fed.
  • A narrower, known stucco spread gives the mixer water setpoint room to follow.

How it works

From feed and fireto estimated stucco quality.

This fits OptiStudio as operational decision support beside the existing calciner control system. Day one is advisory: operators and process engineers approve every setpoint change. The lab remains the system of record.

  1. Connect

Link calciner, feed and stucco test data

Read-only links to calciner DCS/PLC and historian tags for temperature, feed rate, fuel, residence or hold time and kettle conditions, plus feed records, LIMS stucco results and downstream mixer water and QC data. Traceability from each stucco test to the conditions that made it is essential.

  2. Understand

Learn how this calciner turns feed into stucco

Learn how consistency, free water and combined water have tracked thermal conditions and feed properties on this kettle, flash or impact calciner, including rock and synthetic blends.

  3. Predict

Estimate stucco quality between lab tests

A plant-calibrated soft sensor estimates water demand, free water and combined water for current production and flags drift toward over- or undercalcination.

  4. Advise

Recommend setpoints inside the quality band

Rank temperature, feed rate, fuel and residence options that keep stucco inside the plant's target band at lower fuel input. People review and approve every change.

  5. Verify

Score every estimate against the lab

Compare each estimate with its eventual lab result. Track water-demand spread, fuel per tonne and batches inside the target band as the plant's own proof points.

Getting started

Start with one calcinerand the stucco tests you already run.

For gypsum plants that already link calciner historian data with stucco lab results. Delivered through OptiStudio as advisory process decision support. Expert Services can help with discovery and shadow-mode validation. No new hardware is assumed where standard thermal and feed instrumentation already exist.

  • What we need. Calciner historian coverage for temperature, feed rate, fuel and residence or hold time; stucco lab results traceable to production periods; feed source and property records; and downstream mixer water and QC data.
  • What you see first. A stucco soft sensor running in shadow against the lab on one calciner, plus feed-change advice for review before a new blend is fed.
  • How it grows. After validation that includes at least one genuine feed change, extend to supervised recommendations and additional calciners as lab agreement supports it.

Questions gypsum calciner teams ask us

Stucco quality often arrives from the lab after the material is already used, so the mixer carries water margin for the worst stucco. This use case estimates water demand, free water and combined water from calciner conditions between tests.

Calciner historian tags for temperature, feed rate, fuel and residence or hold time; stucco lab results traceable to production periods; feed records; and downstream mixer water and QC data.

Not where the calciner has standard thermal and feed instrumentation and the plant runs routine stucco tests. Extra feed moisture or particle-size measurement can help but is a separate plant decision.

No. The lab remains the system of record. Recommendations are advisory. Operators and process engineers approve setpoint changes on the existing control system.

This use case works on the calciner and estimates stucco quality. Water-to-stucco optimization works at the mixer and recommends gauging water. Narrower stucco spread creates headroom; the mixer advisor decides how much of that headroom to use.

Each estimate is compared with its eventual lab result. Validation should include at least one genuine feed change, because a model proven only on a stable feed has not been tested for the situation it is meant for.
